US A356 and US 413 cast aluminium alloys shrinkage characteristic have been discussed in the present study. Specific volume reduction leads to shrinkage in castings and it can be envisaged as a casting defect. Finite difference based casting process simulation software has been used to study the shrinkage characteristic and it is quantified using mathematical formulae. The three dimensional model of the shrinkage defect has been constructed using CAD application software. Shrinkage characteristic has also been quantified through experimental validation studies and compared well with casting process simulation. Shrinkage characteristic study and control is essential for producing defect free castings. Influence of casting shape on the shrinkage characteristic has been studied in this paper.

The current work presents the research results of abrasion wear and adhesive wear at rubbing and liquid friction of new austenitic, austenitic-ferritic (“duplex”) cast steel and gray cast iron EN-GJL-250, spheroidal graphite iron EN-GJS-600-3, pearlitic with ledeburitic carbides and spheroidal graphite iron with ledeburitic carbides with a microstructure of the metal matrix: pearlitic, upper bainite, mixture of upper and lower bainite, martensitic with austenite, pearlitic-martensitic-bainitic-ausferritic obtained in the raw state. The wearing quality test was carried out on a specially designed and made bench. Resistance to abrasion wear was tested using sand paper P40. Resistance to adhesive wear was tested in interaction with steel C55 normalized, hardened and sulfonitrided. The liquid friction was obtained using CASTROL oil. It was stated that austenitic cast steel and “duplex” are characterized by a similar value of abrasion wear and adhesive wear at rubbing friction. The smallest decrease in mass was shown by the cast steel in interaction with the sulfonitrided steel C55. Austenitic cast steel and “duplex” in different combinations of friction pairs have a higher wear quality than gray cast iron EN-GJL250 and spheroidal graphite iron EN-GJS-600-3. Austenitic cast steel and “duplex” are characterized by a lower wearing quality than the spheroidal graphite iron with bainitic-martensitic microstructure. In the adhesive wear test using CASTROL oil the tested cast steels and cast irons showed a small mass decrease within the range of 1÷2 mg.

The article presents the issues of costs analysis of iron casts manufacturing using automated foundry lines. Particular attention was paid to departmental costs, conversion costs and costs of in-plant transport. After the Pareto analysis had been carried out, it was possible to set the model area of the process and focus on improving activities related to finishing of a chosen group of casts. In order to eliminate losses, the activities realised in this domain were divided into activities with added value, activities with partially added value and activities without added value. To streamline the production flow, it was proposed to change the location of workstations related to grinding, control and machining of casts. Within the process of constant improvement of manufacturing processes, the aspect of work ergonomics at a workstation was taken into account. As a result of the undertaken actions, some activities without added value were eliminated, efficiency was increased and prime costs of manufacturing casts with regard to finishing treatment were lowered.

The paper presents the issue of production processes improvement in foundries in the area of finishing treatment of iron casts manufactured on automated foundry lines with vertical or horizontal mould division. Due to numerous factors which influence the efficiency of the processes, multi-criterion assessment tools were proposed in order to select the optimal solution for the assumed criteria. After determining the criteria weight using the Saaty method, a simulation experiment was designed and carried out which presents possible scenarios of casts finishing treatment operations. Basing on experiment reports from a computer model, particular solutions were evaluated using the Yager’s method. The evaluation of the experiment results was performed by experts who assessed different options according to each of the criteria adopted. After the establishment of the total standardized ratings by averaging the scores given by individual experts, the final decision was generated. Using the presented method, the best solution was chosen from among the analyzed scenarios.

The article presents issues related to creating and realizing added value by logistic processes and processing in a casting enterprise. It discusses possibilities of improving systems of casts production by evaluating labour intensity of casts manufacture and analyzing manufacturing prime costs. Operations with added value, processes indirectly creating added value and operations without added value have been specified. The problem was presented on the example of materials flow design in a foundry, where casts are manufactured in expendable moulds and using automated foundry lines. On the basis of the Pareto analysis, a group of casts was specified whose manufacture significantly influences the functioning of the whole enterprise. Finishing treatment operations have been particularly underlined, as they are performed away from the line and are among the most labour-consuming processes during casts production.

The scope of this work focuses on the aspects of quality and safety assurance of the iron cast manufacturing processes. Special attention was given to the processes of quality control and after-machining of iron casts manufactured on automatic foundry lines. Due to low level of automation and huge work intensity at this stage of the process, a model area was established which underwent reorganization in accordance with the assumptions of the World Class Manufacturing (WCM). An analysis of work intensity was carried out and the costs were divided in order to identify operations with no value added, particularly at individual manufacturing departments. Also an analysis of ergonomics at work stations was carried out to eliminate activities that are uncomfortable and dangerous to the workers' health. Several solutions were proposed in terms of rationalization of work organization at iron cast after-machining work stations. The proposed solutions were assessed with the use of multi-criteria assessment tools and then the best variant was selected based on the assumed optimization criteria. The summary of the obtained results reflects benefits from implementation of the proposed solutions.

Metallic bearing alloys have different types, most of which are tin (Babbitt) or bronze based. Bronze bearings are used at heavy duty conditions. The goal of this research is an investigation on the effect of cooling rate and pouring temperature (two important factors in casting production) on the Brinell hardness and pin-on-disc wear resistance (two important properties in bearing applications) of bronze SAE660. The melt had prepared by induction furnace. Then, it had poured in sand mold in four different casting conditions, including pouring temperatures of 950 oC and 1200 oC, and cooling with water and air. Finally, the microstructure, hardness and wear resistance of the SAE660 had investigated. The results indicated that if the maximum hardness, along with the minimum weight loss due to wear (or maximum wear resistance) is required; the contents of intermetallic compounds, lead phase and the solid solution phase should be more. In this way, the samples which are cooled in air and poured at 950 oC have the high hardness and the lowest weight loss.

The criteria, with which one should be guided at the assessment of the binding properties of bentonites used for moulding sands, are proposed in the paper. Apart from the standard parameter which is the active bentonite content, the unrestrained growth indicator should be taken into account since it seems to be more adequate in the estimation of the sand compression strength. The investigations performed for three kinds of bentonites, applied in the Polish foundry plants, subjected to a high temperature influences indicate, that the pathway of changes of the unrestrained growth indicator is very similar to the pathway of changes of the sand compression strength. Instead, the character of changes of the montmorillonite content in the sand in dependence of the temperature is quite different. The sand exhibits the significant active bentonite content, and the sand compression strength decreases rapidly. The montmorillonite content in bentonite samples was determined by the modern copper complex method of triethylenetetraamine (Cu(II)-TET). Tests were performed for bentonites and for sands with those bentonites subjected to high temperatures influences in a range: 100-700ºC.

In this study, a preliminary evaluation was made of the applicability ofthe signalsof the cutting forces, vibration and acoustic emission in diagnosis of the hardness and microstructure of ausferritic ductile iron and tool edge wear rate during its machining. Tests were performed on pearlitic-ferritic ductile iron and on three types of ausferritic ductile iron obtained by austempering at 400, 370 and 320⁰C for 180 minutes. Signals of the cutting forces (F), vibration (V) and acoustic emission (AE) were registered while milling each type of the cast iron with a milling cutter at different degrees of wear. Based on individual signals from all the sensors, numerous measures were determined such as e.g. the average or maximum signal value. It was found that different measures from all the sensors tested depended on the microstructure and hardness of the examined material, and on the tool condition. Knowing hardness of the material and the cutting tool edge condition, it is possible to determine the structure of the material .Simultaneous diagnosis of microstructure, hardness, and the tool condition is probably feasible, but it would require the application of a diagnostic strategy based on the integration of numerous measures, e.g. using neural networks.

Horizontal centrifugal casting is an effective method for the production of hollow metal with good mechanical properties, low defect, cast to size and relatively cheap. The ability of a metal to satisfy the above requirements highly depends on its microstructure. In this study, the relationship between microstructural parameters such as grain size and the amount of phases with bulk hardness of SnCu4Pb3 is concerned in three areas of the product. Consequently, to achieve the desired hardness of the product in a particular area, the interaction of two factors of the microstructure including, grain size and particles amount of the hard intermetallic compositions (Cu6Sn5) should be noted.

The paper analyses the as-cast state structure of chromium cast iron designed for operation under harsh impact-abrasive conditions. In the process of chromium iron castings manufacture, very strong influence on the structure of this material have the parameters of the technological process. Among others, adding to the Fe-Cr-C alloy the alloying elements like tungsten and titanium leads to the formation of additional carbides in the structure of this cast iron, which may favourably affect the casting properties, including the resistance to abrasive wear.

Abstract A new type Fuzzy Inference System is proposed, a Probabilistic Fuzzy Inference system which model and minimizes the effects of statistical uncertainties. The blend of two different concepts, degree of truth and probability of truth in a unique framework leads to this new concept. This combination is carried out both in Fuzzy sets and Fuzzy rules, which gives rise to Probabilistic Fuzzy Sets and Probabilistic Fuzzy Rules. Introducing these probabilistic elements, a distinctive probabilistic fuzzy inference system is developed and this involves fuzzification, inference and output processing. This integrated approach accounts for all of the uncertainty like rule uncertainties and measurement uncertainties present in the systems and has led to the design which performs optimally after training. In this paper a Probabilistic Fuzzy Inference System is applied for modeling and control of a highly nonlinear, unstable system and also proved its effectiveness.

The effect of additives on the densification behavior and mechanical properties of pure and additive (Zr, B and Mg)-added silica ceramics were investigated for their application to the matrix phase of a silica fiber reinforced silica (SiO2/SiO2f) composite. The additives affected the rate of densification and crystallization (or transformation) of the amorphous silica. Among the compositions, pure silica ceramics sintered at 900°C for 1 h showed the maximum flexural strength. Based on the results, SiO2/SiO2f was fabricated by a repeated vacuum-assisted infiltration method followed by the heat treatment at 900°C for 1 h. The relative density of the composite was 78.2% with a flexural strength of 22.4 MPa. Fractography revealed that the composite was damaged by strong bonding at the fiber/matrix interface and the fracture of fiber.

A cold roll-bonding process was applied to fabricate an AA1050/AA6061/AA1050 multi-layer sheet. Three Al sheets in which an AA6061 sheet is inserted inside two AA1050 sheets of 2 mm thickness, 40 mm width and 300 mm length were stacked up after surface treatment, and the material was then reduced to a thickness of 1.0 mm by multi-pass cold rolling. The AA1050/AA6061/ AA1050 laminate complex sheet fabricated by roll bonding was then hardened by a natural aging (T4) and an artificial aging (T6) treatments. The microstructures of the as-roll bonded and the age-hardened Al complex sheets were revealed by optical microscope and electron back scatter diffraction analysis, and the mechanical properties were investigated by tensile and hardness testing. The strength of the as-roll bonded complex sheet was found to increase by 2.6 times, compared to that value of the starting material. Both AA1050 and AA6061 showed a typical recrystallization structure in which the grains were equiaxed after heat treatment. However, the grain size was smaller in AA6061 than in AA1050.
